Poka-Yoke

We implement Poka-Yoke techniques to prevent human errors in manufacturing and administrative processes. Our solutions include simple, cost-effective error-proofing tools that enhance product quality and reduce defects at the source, ensuring “zero defects” production.

What is Poka-Yoke?

Poka-Yoke means “mistake-proofing” in Japanese. It uses simple devices, fixtures, sensors or process designs that make it impossible, or very hard, to make a mistake – or that detect the mistake immediately before it becomes a defect.

How PKP Technology implements Poka-Yoke

  1. Defect study: we review rejection data and customer complaints to find repeated human errors.
  2. Root-cause analysis: each error is traced to the step where it starts.
  3. Solution design: we design guide pins, fixtures, sensors, colour codes, checklists or interlocks that prevent or detect the error.
  4. Trial and validation: devices are tested on the line and refined with operators.
  5. Standardisation and training: new methods are added to work instructions and taught to all shifts.
  6. Monitoring: defect trends are tracked to confirm the improvement.

Examples of Poka-Yoke

  • A connector that fits only one way
  • A fixture that will not clamp a part placed upside down
  • A sensor that stops the machine when a component is missing
  • A counter that warns if a step was skipped

Benefits of Poka-Yoke

  • Fewer defects caused by human error
  • Less inspection and rework
  • Lower training effort for new operators
  • Safer work processes

Who can benefit

Manufacturing units, engineering and process industries, small and medium enterprises, engineering colleges, laboratories and administrative offices. PKP Technology is based in Coimbatore and supports organisations across Tamil Nadu and India, on-site or through training sessions for your team.

Frequently asked questions

Are Poka-Yoke devices expensive?

Most are simple and low-cost, such as pins, stoppers, colour coding or limit switches.

What is the difference between prevention and detection Poka-Yoke?

Prevention devices stop the mistake from happening; detection devices catch it immediately so the defective part does not move forward.

Where should we start?

Start with the defects that occur most often or cost the most, and the steps where errors are easiest to make.
